Description

Kalmar DCE80-100E Technical Handbook – TDCE01.04GB

This is the Kalmar DCE80-100E Technical Handbook, document number TDCE01.04GB, the workshop-level reference for the DCE range of Kalmar empty container trucks. It deals with the design, maintenance, troubleshooting and the most common corrective maintenance tasks for these heavy diesel-powered container handlers. Where the Instruction Manual serves the operator, this Technical Handbook serves the technician – it is the document you reach for when a fault needs to be traced, a component needs to come apart, or a pressure, torque or clearance has to be confirmed before a repair is signed off.

Group 00 – General

Safety regulations for operating and servicing the truck, intended use, operator requirements, prohibited operations, operating regulations and parking rules. It also covers the CE marking, vibration standard, safety instructions for working with tyres (deflation, dismantling, rim inspection, assembly and inflation), applications of the DCE80-100E range, the general design survey, component units, supplementary books, the replacement parts system, available tools, tightening torque tables for metric, UNC and quality grades, and the system of units.

Group 10 – Chassis and cab

Chassis construction with unit frame, mountings, counterweights and tank layout, plus the sound-insulated operator’s cab with its steering column, instrument panel, switches and controls. Service items include changing the fresh air filter, checking condensate draining, checking and lubricating the brake pedal, and windscreen wiper removal and fitting. A dedicated air conditioning section explains the cab unit, compressor, condenser, liquid receiver/filter-dryer, expansion valve, evaporator and the full weekly checking procedure.

Group 20 – Electrical system

The 24 V electrical system, alternator rating, battery arrangement and electrolyte level checking, bulb ratings, relays, the central electrical unit with fuses and the fuse table, plus starting from another battery. A large circuit-diagram section explains the diagram symbols and lists every diagram, followed by a full component list covering switches, contacts, relays, lamps, solenoids, motors, senders, regulators and electronic control units.

Group 30 – Engine

Three engine families are documented in depth: the Volvo TWD731VE and TAD720VE, and the Cummins QSB 5.9. For each, the handbook gives specifications, overview, cooling system, fuel system, lubrication system and combustion air system, followed by service procedures for coolant quality, lubricating oil quality, draining water from the fuel tank, air cleaner inspection and filter element changing, oil and oil filter changing, V-belt tension checking, valve clearance checking and adjustment, fuel filter changing and preventive maintenance on the turbocharger.

Group 40 – Transmission, drive axle, brakes

Torque converter and gearbox description, torque converter operation, constant-mesh gearbox and oil circuit. Service coverage includes oil level checks, changing gearbox oil and filter, and checking pressures in the Clark gearbox. The drive axle chapter covers the differential, hub reduction, wet disc service brake, parking brake system and mechanical release of the parking brake. Detailed procedures are given for changing drive-axle oil, installing the disc brake, installing the brake on the axle, installing hub reduction and dismantling the planet gear.

Group 60 – Steered axle

Pendulum-mounted steered axle with double-acting steering cylinder, maintenance-free rubber elements in the chassis mounting, and taper roller bearings for knuckle pins and wheel axles. Service procedures cover replacement of the steering cylinder, replacement of steered wheel bearings, replacement of knuckle pin bearings, inspection of dismountable rims and the safety test to be carried out when changing tyres, including magnetic examination and penetrance testing.

Group 70 – Hydraulic system

The largest single chapter. It describes the standard hydraulic system, the hydraulic servo and electric servo variants, the system with separate side-lift hydraulics, lifting, the lowering brake valve, tilting, attachment supply, steering system and Orbitrol steering valve, the WDB brake system, oil cooler, parking brake, hydraulic pumps and accumulator. Service coverage includes checking hydraulic hoses, breather filter, changing hydraulic fluid, mounting fittings on hydraulic hoses, checking pressures and settings for both standard and separate side-lift systems, checking the brake system, high pressure filter service, main valve description and service, hydraulic cylinder service including seal replacement, and full hydraulic circuit diagrams with component lists.

Group 80 – Lifting mast, carriage and side lift attachment

Lift mast and carriage description, inspection of lifting chains with a wear table, inspection of the lifting mast, dismantling the carriage and lift mast, adjusting and replacing the support wheels, lubrication of sliding surfaces and plates, checking sliding plates, inserting shims, bleeding lift cylinders, stretching of hoses, tilt cylinder mounting torque and checking tilt cylinders. The side lift attachment chapter covers twist-lock and hook-coupling types, indicating lamps, alignment control, inductive sensors, twist-lock control, lifting hook control, alignment adjustment, main beam sliding plate replacement for both older and new designs, and the C-type hook sidelift with its hydraulic system and wiring diagrams.

Group 90 – Periodic supervision

General survey and maintenance intervals, a full lubrication chart with item numbers, intervals and lubricant points, plus separate lubrication charts for the standard side-lift and the C-hook side-lift. Daily supervision checklist, the 500-hour service list, the 1000-hour service list and the oil and lubricant recommendations including grease types and coolant for the air conditioning unit.

Why This Kalmar Technical Handbook Matters

The DCE80-100E is a heavy empty container handler working in ports and container terminals, stacking up to eight containers high. A torque figure, a pressure setting or a valve adjustment taken from guesswork rather than the manual can turn a routine repair into a repeat failure – or worse, into an unsafe machine. This handbook gives the technician the exact specifications, procedures and settings the truck was built around, from accumulator pre-charge pressure and main pressure limiting valve settings to gearbox clutch pressures, valve clearances, hub bearing torque, chain wear limits and sliding plate clearances. It is the difference between a repair that holds and a repair that comes back.
