Description

Komatsu Forest 895 Disassembly and Assembly – Section 50

This is Section 50 of the Komatsu Forest 895 workshop documentation, dedicated entirely to disassembly and assembly of the machine’s major components. It is the reference a technician reaches for when a cylinder, bogie, cardan shaft, cab, computer, valve or exhaust component has to come off the machine and go back on correctly. Every procedure is built around a prepared working method – the special tools required, the personal protective equipment needed, and the consumables (threadlockers, sealants, oils and greases) used along the way.

The manual’s strength is that it treats disassembly and assembly as a controlled, deliberate job rather than a set of loose instructions. Each procedure is preceded by preparations, a specific tool list, a safety-equipment list and a consumables list, so the technician knows what to have on the bench before a single fastener is loosened. Once into the procedure, the manual walks through pin removal, hose and cable labelling, plugging and capping of hydraulic connections, lifting and supporting of frames and components, and the specific torque figures needed for reassembly. For the TCU and control-system work, it also carries the MaxiXT configuration steps – the software side of replacing hardware on this machine – so a new TCU, a replacement computer or a fresh MaxiPC can be commissioned against the machine’s own database rather than guessed at.

What This Manual Enables

With this section open, a technician can:

  • Drop and refit a front or rear bogie on the 895, including the separation procedure for the front frame side rails, cross-torquing of the M27 bogie bolts to 1400 Nm and cardan shaft universal-joint tightening
  • Replace cardan shafts in the front frame, rear frame and articulated joint, including support-bearing removal by angle grinder and press-fitting of new support bearings
  • Remove and refit the cab – covering air-conditioning hose disconnection, hydraulic hose marking and plugging, cab mount torque (385 Nm for the 895) and lifting-ring placement
  • Replace glued and steel-frame cab windows, including shim placement, primer and glue application, glue-string geometry and hardening time
  • Replace the central lubrication pump and bleed the stabiliser cylinders after refit
  • Remove, disassemble, reseal and reassemble the extension cylinder, B4 cylinder and B5 Pull cylinder, with correct seal orientation, warm-fitting of seals at 60 degrees C, and tightening torques (350 Nm cylinder head, 500 Nm piston nut, up to 5900 Nm on larger B5 pull-cylinder piston mounts)
  • Replace the hydrostatic pump, hydrostatic motor, working hydraulics pump and charge pump, with air-bleeding and contamination-check procedures
  • Replace the DPF, SCR and DOC on the exhaust gas cleaning unit, with correct clamp torques (10 Nm turbo clamp, 15 Nm DPF clamp, 7 Nm pipe clamp) and DPF serial number entry through the WinEEM4 service tool
  • Replace brake cylinders and correctly set the 5.25 mm service-brake piston distance, then bleed the brake system through the pressure outlets
  • Release the bogie-axle brakes for towing or bogie change-out, using the internal pin bolt, washer and nut procedure
  • Replace a TCU and configure it in MaxiXT, including pump-size verification and the error 0cc / p165cc resolution path
  • Replace computers (MBU, MCU CCU, MHC), update MaxiXT, configure the modem APN, and use MaxiPC X40 / M12.1 software tools
  • Replace SmartFlow hardware with the correct Start Check / pairing sequence for full sections, pilot units, main units and complete valve assemblies
  • Replace crane lifting boom and outer-boom Combi chains, with chain tension, friction-plate play and telescopic-arm positioning measurements

Why Correct Procedure Matters on a Machine Like the 895

The 895 is a heavy, hydraulically dense forest machine, and the difference between a refit that lasts and one that fails early usually comes down to procedure – not parts. This section of the workshop manual is where those procedures live. Torque values such as the 1400 Nm cross-torque on the front bogie’s M27 bolts, the 385 Nm cab mount torque on the 895, the 350 Nm cylinder-head torque and the 500 Nm piston-nut torque on the extension cylinder are all specified, along with the sequence they have to be applied in. Equally important, the manual explains what can go wrong if a step is skipped – contaminating the hydraulic system, failing to bleed a cylinder, damaging a sensor rod during removal, or letting a cardan shaft rotate while its swivel nuts are being tightened.

Safety content is not tacked on at the end. Hot work, pressurised brake systems, suspended loads, sharp hydraulic jets, DPF particulate exposure, gas-spring tension on the LoadFlex linkage and the risk of pinching between misaligned splines are all called out where they occur, with the required permits, firefighting equipment and protective equipment listed alongside the job.

Who This Section Is For

This is a working manual for qualified technicians and workshops servicing the Komatsu Forest 895. It assumes the reader already understands the machine and has access to a workshop with an overhead crane, axle stands, a hydraulic torquing tool capable of 1400 Nm, and the special tools listed in each procedure. The control-system chapters extend that audience slightly – they also serve the IT, ICT and electronics technicians who support the MaxiPC and MaxiXT side of the machine.

Instant PDF Delivery

The manual is supplied as a PDF, so it can be opened on a laptop, tablet or phone in the workshop, on a service vehicle, or at the bench. Nothing ships and nothing has to be waited for – the file is available immediately after checkout. Pages can be printed individually for the job at hand, and because it is a single digital document, keyword browsing across the whole of Section 50 is quick. Whether the job is a single cylinder reseal or a full bogie replacement, the correct procedure, torque figure and safety requirement are on the page in front of the technician.
