Description
Wirtgen WR240 Cold Recycler — Complete 370-Page Instruction Manual (PDF)
This is the full factory Wirtgen WR240 Cold Recycler instruction manual published by Wirtgen GmbH under document number BAL_07WR_2244971_V02_en. It is the English-language instruction manual for the WR 240 cold recycler — machine series code 07WR — and it covers the machine end to end: general safety, machine description, on-site operation, scheduled maintenance, service charts, technical data and set-up tasks. Every major assembly is documented, including the milling drum, CUMMINS QSX 15 diesel engine, hydraulic system, dosing unit, water system, advance drive and steering.
At 370 pages this is not a condensed extract. It is the complete instruction manual revised to the 25.02.2014 amendment, written for operators and maintenance personnel and retaining the original Wirtgen German-to-English technical wording. Load capacities, torque figures, fluid volumes, service intervals and operating-state fault codes are all present in the same form used in the workshop and in the field.

Chapter 1 — General
Correct-use and misuse definitions, residual risks, climatic operating limits (cold-weather start-up advice and high-altitude fuel-injection limits), noise and vibration data, and the full machine-specific safety instruction set. This chapter covers danger zones, hot bitumen and emulsion first-aid measures, ROPS/FOPS cabin requirements and the mandatory safety-belt warning, then reproduces every label, sticker, nameplate and the CE declaration of conformity together with the machine identification format (07 WR ####).
Chapter 2 — Description
A complete functional walk-round of the WR 240. Every control panel is illustrated and explained: diesel engine control, cabin panels, right and left operator’s seat panels, the on-board computer display with its full symbol list, air conditioner, radio and printer, camera and monitor system, the milling drum tool-exchange and rotation-device panels, the milling drum and scrapers, the CUMMINS QSX 15 engine with fuel supply, cooling system and air filtering, hydraulic oil feed and pump drive, electrical system with batteries and electrical cabinet, advance drive, steering, levelling sensors, water system, high-pressure cleaner, and the binder dosing unit with spraying beams, pipe connectors and test nozzle.
Chapter 3 — Operation
Procedures for start-up, on-site operation, shut-down and transportation on a low-loader. The chapter works through PLC/on-board computer operator guidance, diesel engine starting and stopping, jump-starting with leads, cabin heating and air conditioning, exterior lighting, camera/monitor use, milling drum rotation speed selection, automatic starting and lifting-out functions, “0” position setting, milling depth, travelling and steering modes (FRONT, COORDINATE, CRAB, rear-only), engine load control, height adjustment and slope regulation, and the full dosing unit sequence for units I, II and II+ including foam bitumen consistency sampling and operation with a tank truck.
Chapter 4 — Maintenance
Every scheduled maintenance task grouped by assembly, with the correct access flap procedures. Milling drum gearbox, pick changing, the quick-change toolholder system, wear patterns, front turntable, milling drum bearing, drive belts and drive belt pulleys. Diesel engine servicing — fuel system, engine oil, air filtering and cooling system. Hydraulic oil tank, hydraulic filters and cooler flushing. Batteries and electrical power supply. Advance drive gearbox and wheels. Water system and water filter. Binder unit and bitumen filter. Compressed air system and defroster. A complete lubrication point schedule with the specified grease types closes the chapter.
Chapter 5 — Charts
The service and maintenance chart by operational hour, the technical data tables (machine dimensions, rear dimensions, turning circle, engine, tyres, milling drum), filling capacities, the fuels and lubricants comparison and selection diagrams, tightening torques for metric and imperial threads, frost protection tables for diesel engines and the water system, the complete machine operating state message list with SPN/FMI codes and flash codes, and worked calculation examples for water/emulsion and foam bitumen dosing.
Chapter 6 — Installation, Assembly and Set-Up Tasks
Pre-start checks, main switch and EMERGENCY STOP handling, operator’s cabin and seat set-up (including the 90° seat rotation), steering console positioning, mirror adjustment, camera and monitor alignment, milling drum shell coolant drain and fill, and dosing unit foam-bitumen consistency sampling before the first cut.
What This WR240 Manual Lets You Do
A cold recycler is not a machine you service on guesswork. The WR 240 runs a CUMMINS QSX 15 six-cylinder engine rated at 447 kW / 600 HP, a 2,400 mm milling drum carrying 170 picks, a 1,500-litre fuel tank, a 320-litre hydraulic oil tank and a 500-litre water tank. This instruction manual documents every one of those systems with the exact capacities, torque values and service intervals Wirtgen specifies — including the 650 Nm torque for the quick-change toolholder Allen screws, the 250 Nm front turntable bolts, the 4.0-litre 85W-90 gear oil charge for each advance drive gearbox, and the specific clutch and remixer grease types used on the milling drum clutch and drive belt tensioner.
That means a proper pick change, gearbox oil change, hydraulic filter service, drive belt replacement, dosing unit flush or engine load control set-up can all be carried out without calling the dealer for a figure. The PLC diagnostic chapter lets you read SPN/FMI fault codes and flash codes directly on the machine’s own displays, narrow down the cause, and decide whether the machine can continue to work or must be stopped — all before a service technician arrives.
