Description

Kalmar E-One 2 RTG Crane Maintenance Manual – Model 412321-8L-2040C-ZE

This is the full maintenance manual for the Kalmar E-One 2 rubber tyred gantry crane, model 412321-8L-2040C-ZE, written for the machines in serial range 41360-41373. It is the document Kalmar service personnel work from: preventive maintenance tables with hour-based intervals, function descriptions for every major system, step-by-step adjustment and replacement procedures, brake and hoist rope work, electrical drive diagnostics, and the complete technical data chapter with torque values, oil grades and fluid capacities. It covers both the diesel generator power supply arrangement and the Zero Emission RTG option fed from an external power source through a cable reel.

Safety

The safety chapter sets the rules that govern every job in the book. It covers the machine service position, high-current and shore-supply electric systems, working on top of and under the machine, lifting heavy components, vibration and noise exposure, solvents, fire and explosion risks, fluids and gases under pressure, coolants, refrigerants, tensioned springs, rotating components, and tyre handling. Zero Emission RTG precautions for medium-voltage and low-voltage supply, cable reel and transformer housings, and land feeding point isolation are also included, along with the general rules for maintenance and repair personnel and instructions for using shore supply.

Preventive Maintenance and Daily Checks

This is the working heart of the manual. It opens with the initial 500-hour maintenance for a new machine, then breaks the programme into daily checks, 500-hour, 1000-hour, 2000-hour and 4000-hour scheduled maintenance. Separate tables cover the complete machine, the engine and auxiliary diesel, driveline and axle, brakes (including the emergency hoist brake and cable reel brake), steering, suspension, load handling, frame, body, cab and accessories, common electrics and technical data. Each row gives the maintenance item, the service interval and a cross-reference to the chapter that tells you how to do the job.

Complete Machine – Troubleshooting

Structured fault-finding instructions: how to work through the system logically, check battery voltage and fuses, verify oil and fluid levels, read error codes on the display, and use the function descriptions in chapters 1 to 9 when no error code appears. Cable troubleshooting, including how to isolate a suspected cable and measure resistance against the machine frame with a multimeter, is described in detail.

Engine – Cummins

The engine chapter covers the Cummins QSX 15-C665 unit in full. Fuel system work includes draining water from the water separator, replacing the fuel prefilter and fuel filter, bleeding the fuel system and cleaning the fuel tank, with a flow diagram showing the feed pump, filters, gear pump, shut-off valve, rail metering actuator, timing actuator and injectors. Mechanical work covers adjusting valve clearances and unit injector rocker arms with the A, B and C damper marks and the full adjustment sequence. Air intake and exhaust, air filter indicator and element replacement, dust collector, crankcase breather, vibration damper and fan hub bearing clearance are all covered, followed by the cooling system and the lubrication system with oil level, oil filter replacement and oil change procedures.

Transmission and Electrical Drive

Describes the generator that feeds the electric transmission system, covering both the single-speed generator running at 1500/1800 rpm and the variable speed generator arrangement, with the generator mounting check and flex plate screw torque procedure.

Driveline and Axle

Tightening torque checks for the driveline and axle, cardan shaft inspection and replacement, and both driven and non-driven wheel work: checking wheel hub and angle gear oil levels, changing lubrication oil, and changing a driven or non-driven wheel with the full jacking and support sequence. The electrical drive section describes the diesel generator and Zero Emission power supply architectures, PLC wheel-position verification, joystick control, brake release logic and the regenerative braking path through the DC link to braking resistors or the Active Interface Module.

Brakes

Service brake system procedures for the gantry, steering, trolley, hoist, skew, trim and cable reel brakes. It covers checking and adjusting the gantry brake air gap, steering brake, trolley brake, and the full hoist brake routine – alignment, air gap between pads and disc, lining wear and minimum thickness, disc condition, thruster reserve stroke, braking torque, limit switch and manual release adjustment, automatic wear compensator inspection, plus dynamic and static brake tests.

Steering and Suspension

Steering covers the electric wheel-turning system, the steering modes (traverse, carousel and longitudinal), wheel turning sensors, cat-whisker lubrication, planetary gear oil filling and changing, and wheel alignment measurement with the alignment pins and wire. Suspension covers tyre pressures, rim inspection including magnetic particle and penetrant testing, wheel nut tightening torques and tightening order for 12 and 20 nut wheels, cleaning of hub and rim contact surfaces before installation, and the optional tyre pressure monitoring system with its alert levels, sensor programming and diagnostic modes.

Load Handling

The largest chapter. Lifting and lowering covers the hoist machinery, hoist limits, hoist ropes and rope discard criteria, replacing hoist ropes using either the mini-hoist or the service lift, trim maintenance, checking fixing bolt tightness, alignment of the hoist machinery with the sleeve distance and dial gauge checks, and load cell calibration on the touch panel. Side movement covers the trolley frame, travel limits and speed curves, trolley chain adjustment, skew pulling device installation, skew motor removal, jacking and wheel change of the trolley, gear oil changes for the hoist, trolley and skew gears, and lubrication points. Load carrying covers the Bromma spreader, headblock twistlock inspection, spreader stabilizer diagnostics, spreader cable and cable replacement, the load sensing system and the optional lift hook.

Frame, Body, Cab and Accessories

Emergency stop buttons and their functions, safety switches, anemometer service, collision prevention systems including cat-whiskers and gantry laser scanners, frame joint bolt checking and tightening, inspection of welded steel structures for fatigue cracks with MT, DPT, VT and UT procedures and the most critical welded joints identified, plus bolt tightness checks on the power unit, stairs and ladders, and cabin mounting and safety wire inspection.

Common Electrics

The PC option with air filter and CPU cooling kit replacement, electric protection and removing EE-house covers, distribution of electricity including the energy chain inspection points and guiding trough adjustment, cable length adjustment, the cable reel with its function description, gear oil change and lubrication points, and brake resistors and transformers with cleaning and connection checks.

Technical Data

Machine technical data and dimensional drawing, engine fluid capacities and recommended oil classifications, tightening torques for the gantry driveline/axle, trolley, power unit and columns, lubrication points with oil types and quantities, and the tightening torque recommendation tables with metric and UNC threads plus unit conversion tables.

Why This Manual Matters on the Shop Floor

An RTG is a production machine, and every hour it sits idle costs money. This Kalmar E-One 2 maintenance manual gives you the scheduled maintenance programme and the actual procedures behind it, so you are not guessing at intervals, torques or oil grades. When a gantry brake needs its air gap reset, when a hoist rope has to be replaced and the spreader rebalanced, when the trolley chains need adjusting or the hoist machinery needs realigning, the sequence is laid out with the measurement points, the tools and the values. For fault-finding, the function descriptions trace each system from input signal to output, so an electrical or hydraulic fault can be narrowed down instead of swapped out by trial and error.
