Driveline, Axles, Steering and Brakes

Clutch work is built around a wet, single-plate, coil-spring unit, 304 mm cover, 300 x 175 mm disc, hydraulic release, housing split after engine removal, booster fault charts, bleeding with the engine at idle and the pedal not depressed, pedal height 155-160 mm from the toe board, pedal play 3-7 mm, and release-bearing clearance 1.0-1.5 mm.

Torque-converter service includes main clutch pressure 981-1373 kPa at 1500 rpm and 588 kPa or more at idle, converter outlet 167-441 kPa at 1500 rpm, stall testing with the front wheels raised, and clutch-pack thickness limits in the appendix. Manual boxes get shift-rod length set so knob-to-hood clearance in neutral is 34 mm.

Differential and axle pages warn not to shock the frame on SAS trucks so the controller is not damaged. Hub nut range 294.2-588.4 N·m appears on the front-axle installation. Rear-axle R&I on SAS trucks includes the swing-lock cylinder lower pin and the tire-angle sensor. Steering pages cover the tilt-lock mechanism, valve set bolts, and in-vehicle pressure-gauge checks. Brake bleeding is a two-person job with the engine running.

Hydraulics, Mast and Cylinders

Section 12 gives leak limits that change with SAS. Natural drop in 15 minutes: 45 mm (1.77 in) with SAS, 120 mm (4.72 in) without. Natural forward tilt of the tilt-cylinder rod in 15 minutes: 25 mm with SAS, 50 mm without. Lift-port leak in one minute: 8 cm³ or less with SAS, 22 cm³ without; combined lift-plus-tilt 16 cm³ versus 38 cm³.

Mast replacement instructions require chain-tension reset and a full SAS re-setting pass (section 17) after the mast ASSY goes back in. Lift-cylinder work includes the load-sensor cover and connector on SAS trucks; tilt-cylinder work includes the RH tilt-angle sensor link and another re-setting step. The oil-pump chapter uses gear-pump inspection, a run-in cycle at idle-to-1000 rpm then 1500-2000 rpm, and a lift-speed performance check with engine rpm and relief pressure already on spec. Relief adjustment itself is written twice in section 16 so SAS and non-SAS valves are not mixed.

SAS — System of Active Stability

Section 17 treats SAS as rear-axle swing control plus mast and steering-knob limits driven by the SAS controller from yaw-rate, load, tilt-angle, tire-angle, lifting-height and steering-knob sensors. Controller mounting torque changes at September 2000 (7.0-16.0 N·m before, 10.0-15.0 N·m after). Re-setting uses the orange connector; the hour meter reads SET and the SAS lamp comes on (buzzer dropped from January 2000). Incomplete re-setting after a controller or sensor swap is called out as a cause of a lamp that stays on.

The plug-in analyzer SST reads DIAG MEMORY, IN OUT (SWING DATA, MAST DATA, ST. KNOB DATA, OTHER DATA), ACTIVE TEST, RE-SETTING and CUSTOMIZE. Error codes are stored in the controller (up to ten events with hour-meter time). Symptom charts cover swing lock that will not free, knob that will not center, lamp on or off incorrectly, and hour-meter underscore with no code.
