Description

Detroit Diesel MTU Series 4000 12V-16V Tolerances and Wear Limits Appendix D Service Manual

This PDF is the measurement and diagnosis back end of the Series 4000 12/16V Service Manual: Appendix D wear limits and assembly values, Appendix E mechanical troubleshooting and solenoid testing, Appendix F Rockford fan clutch maintenance, plus the alphabetical index. It is written for 12- and 16-cylinder Series 4000 engines used in construction and industrial, generator set, hydrofrac, and marine work, including DDEC and MDEC sensor-gap notes. It does not contain the C-section removal and installation procedures that the index points to.

What This Appendix Set Is For

When a liner, main bearing, connecting rod, piston, valve, camshaft, or coolant pump is measured after teardown, the Detroit Diesel MTU Series 4000 12V-16V Tolerances and Wear Limits Appendix D Service Manual is the page that decides reuse, next repair stage, or replacement. Housing bores and mating parts are given as ISO fits with lower/upper deviation, clearance, and interference. Repair stages 0, 1, and 2 appear on liners, main bearings, and related journals so a cavitated or worn block can be opened to the next oversize instead of guessed.

Section D 020 then locks the engine together with gear lash, crankshaft and camshaft end play, camshaft timing lift on cylinder A1 at TDC, hub press depths for front and rear (C & I versus marine), filler-strip plane variance, and SRS sensor-to-wheel gaps for DDEC and MDEC. Valve lash is confirmed with Go/No-Go feeler ranges: intake 0.007–0.009 in. and exhaust 0.019–0.021 in.

Taken together, the document tells a technician how far a Series 4000 12V or 16V part may wear, how to mark the next liner or bearing stage, what lash and end play must exist after assembly, and which mechanical symptom path to follow when the engine will not turn, will not fire, smokes, overheats, or loses oil or coolant.

Measurement Highlights From Appendix D

Liner work is split by scraper-ring configuration. Without a scraper ring, upper housing bores run 193.0 / 193.5 / 194.0 H7 by stage against liner j6 fits; lower housing bores are 189.0 / 189.5 / 190.0 H7 against f6/s6 liner fits; installed bushing bore is 165.0 H7. With a scraper ring the upper fit starts at 196.0 H7 and the scraper ring itself is checked at 170.0 g7 OD and 164.0 H8 bore. Cavitation at the upper or lower block fit is handled by moving to the next repair stage and stamping 0.5 or 1.0 with 6 mm numeral punches.

Crankshaft and rod data include main-bearing housing stages at 171.000 H6 and 171.500 H6, installed alignment-bearing diameters stepping down through 160.120 to 158.620, journal stages from 160.000 h6 to 158.500 h6, and running clearance 0.120–0.199. Crankshaft axial play is 0.200–0.600. Connecting-rod bore is 126.000 H6 with installed bearing stages from 117.082 down to 116.482 and clearance 0.082–0.158. Piston-to-liner clearance (with scraper ring) is tabulated at several heights, including skirt-to-liner 0.184–0.246 at the 164.805 skirt diameter.

Valve and spring tables give inlet gage-mandrel 87.13 and exhaust 73.20, exhaust valve head OD 56.00, and outer-spring loads such as 952 N Β±39 N at 51.75 mm length. Camshaft axial play is 0.100–0.178. Balancing notes support the crankshaft in main bearings 2 and 6 at 150 1/min, with 160 gcm residual unbalance per plane on initial balance and rebalance only when counterweights are replaced. Maximum operating speed listed for that balance group is 1900 1/min with a 525 kg balancing-group mass.

Assembly Specs, Troubleshooting, and Fan Clutch Care

Table 45 lists camshaft-to-crankshaft gear lash 0.230–0.350 mm, crankshaft-to-idler lash 0.083–0.400 mm, crankshaft end play 0.250–0.570 mm after the 0.250–0.500 pre-check, camshaft timing lift 8.43–8.73, front hub press 11.3–15.5, rear hub 13.7–17.0 (C & I) or 16.7–20.0 (marine), DDEC SRS gap 1.02–2.03 and MDEC 0.31–1.02, plus leak limits of 250 cc on HTC/LTC water and 20 cc on fuel.

Appendix E walks fan-clutch faults (continuous cycling, squeal on engage, seal oil leaks) and then engine symptoms in lettered order: engine does not turn, turns but does not fire, fires erratically, will not reach full-load speed, speed not steady, low compression, fuel-pump pressure high or low, turbo noise, charge-air temperature or pressure faults, black/blue/white exhaust, starter supply, oil and coolant abnormalities, and charge-air coolant pump leaks. Solenoid testing requires an accurate gage and 40 psi minimum to 100 psi maximum oil. Appendix F keeps the Rockford hydraulic fan clutch in service with 500-hour bolt and hose checks, 5,000-hour electrical checks, and 1,000-hour bearing, drive-slot, and clutch-plate tests (no end play; slot movement not over 1.00 in. at 30 in. radius; 230–250 lb pull to break a locked clutch).

Use This Manual On the Job

Use the Detroit Diesel MTU Series 4000 12V-16V Tolerances and Wear Limits Appendix D Service Manual to accept or reject liners, mains, rods, pistons, valves, camshafts, and coolant pumps; to choose the correct repair stage after cavitation or journal wear; to set gear lash, end play, timing lift, and valve lash; to trace a no-start, smoke, oil, or coolant complaint; and to inspect a Rockford fan clutch on schedule. Correct millimetre and inch limits matter on these 12V and 16V engines because a stage mismatch or an out-of-limit clearance shows up as knock, oil burn, low compression, or a spun bearing. After payment the file is delivered as an instant PDFβ€”no shippingβ€”ready to open on a shop computer, tablet, or phone and print the tables you need at the bench.
