About the 2011 Series Manual

This is the official Deutz workshop manual for the 2011 engine family. It is structured around numbered job cards that guide the technician through every major maintenance and repair operation. The manual emphasises the use of original Deutz parts, correct special tools and strict adherence to the test, adjustment and tightening data published in the technical-data section.

The documentation is intended for persons familiar with the engine and instructed in the associated dangers. Only perform work when the engine is at a standstill, replace protective devices after the job, and observe all safety regulations for the prevention of accidents. Gaskets used in these engines are asbestos-free; only the appropriate spare parts must be used.

Contents Overview

  • 1 Foreword – intended use, warranty notes, original parts requirement, liability exclusion for unauthorised modifications
  • 2 General – engine development philosophy, importance of prescribed maintenance intervals, safety symbols, note on asbestos-free gaskets
  • 3 User notes – specifications, safety regulations and rules for prevention of accidents, disposal regulations, relationship between operating manual and workshop manual, job-card system explanation, detailed explanation of all symbols used
  • 4 Technical data – extensive test and adjustment data tables organised by system ID numbers plus complete tightening specifications for every major joint on the engine
  • 5 Job card overview – alphabetical sorting, numeric sorting and cross-reference tables that show which additional job cards are required to complete each task
  • 6 Job cards – the core of the manual: detailed, illustrated step-by-step procedures covering cylinder head, drive system, engine control, crankcase, fuel system, lube-oil system, cooling system, monitoring system, other components and electrical system
  • 7 Commercial tools – list of standard workshop tools needed
  • 8 Special tools – Deutz-specific tools required for accurate measurement, removal and installation work

Major Systems Covered by Job Cards

Cylinder head work includes valve clearance setting, toggle-lever and toggle-lever-block inspection, measurement of toggle-lever bores and axles, valve-seat machining with the rotating device, valve-stem seal renewal using the correct pliers, cylinder-head screw length checks and surface roughness verification of the sealing face.

Drive-system cards cover measurement of main-bearing pins and fit-bearing pins (including under-size stages and wear limits), crankshaft installation with correct bearing-shell assignment, piston and connecting-rod assembly, piston-ring fitting with the universal pliers, axial clearance measurement of the crankshaft and installation of the oil intake pipe with the specified sealant.

Fuel-system procedures address injection-pump removal and installation, roller-tappet extraction, determination of depth dimension and shim-gasket thickness, injection-nozzle testing for drip and needle movement, solenoid-valve work for the charging-pressure dependent full-load stop, and installation of the lifting magnet for start-volume release.

Lube-oil system cards detail oil-tray removal and installation, oil-filter housing work, pressure-switch and temperature-sensor installation, inspection of valve pistons and springs, and transfer-nipple renewal. Cooling-system and electrical-system cards cover generator cable connections (G1.D+, G1.W), V-belt tensioning and clamping-roller adjustment, cable-harness visual inspection and blower-gap measurement between running wheel and jacket.

Technical Data Highlights

Section 4 supplies hundreds of test and adjustment values organised by system ID numbers. Examples include toggle-lever bore diameters (18 ± 0.27 mm for both inlet and outlet), toggle-lever axle diameter (17.97 ± 0.01 mm), cylinder-head screw length (150.000 +0.8/-0.8 mm), sealing-surface roughness (15–18 Rz), main-bearing pin diameters (standard 69.970–69.990 mm with 0.25 mm and 0.50 mm under-size stages, limit 69.47 mm), unroundness wear limit (0.008 mm), surface hardness (58 +4 HRC), fit-bearing pin width (35 +0.04 mm) and the corresponding under-size and limit values. The tightening-specification tables give both pre-tightening and re-tightening values for cylinder-head screws, main-bearing covers, injection-pump fasteners, oil-tray screws and every other critical joint.

How the Job-Card System Works

Each job card is identified by a unique number in the format W xx-yy-zz (for example W 01-01-01 for basic cylinder-head work, W 02-04-01 for crankshaft installation, W 07-07-02 for injection-nozzle checking). The overview tables list every card alphabetically and numerically and show which other cards must be performed in sequence. Cross-references inside the cards point the technician to the exact technical-data line numbers and the special tools required. A consistent set of symbols indicates caution, auxiliary materials (lifting gear, adhesives), tools, general notes, parts that must always be renewed on assembly, and references to other job cards or data tables.

Why This Manual Matters

The Deutz 2011 series is a modern modular diesel engine family used across a wide range of industrial, agricultural and mobile applications. Correct valve clearances, bearing clearances, injection timing, oil-pressure settings and torque sequences are essential for reliability, emissions compliance and long service life. This workshop manual supplies the complete set of job cards, the full technical-data library and the special-tool list needed to perform any scheduled or unscheduled repair to factory standard. Instant PDF download after payment; readable on any device and printable for the workshop.
