Description

Doosan 7-Series Forklift Operation & Maintenance Manual

Published by Doosan Corporation Industrial Vehicle BG under document number SB2401E06, this is the complete Operation & Maintenance Manual for the 7-Series counterbalanced forklift family. It covers the diesel-powered D20S-7, D25S-7, D30S-7, D33S-7 and D35C-7, together with the LPG-powered G20N-7, G25N-7, G30N-7, G33N-7, G35NC-7, G20P-7, G25P-7, G30P-7, G33P-7 and G35C-7 trucks, across the D24NAP Tier-4, Yanmar Tier-3, GCT Tier-3 and MMC Tier-3 engine variants listed on the cover. This is the same book Doosan expects to be stored in the literature holder or seat-back area of the truck, and the same reference a technician reaches for when a walk-around inspection, a service interval, or an operator question needs an answer that matches the machine in front of them.

Safety Section

This is the chapter most operators never read until something goes wrong, and it is the one that matters most. It opens with Important Safety Information and the safety alert symbol convention, then walks through the actual warning signs and labels fitted to the truck, the parking brake warning with its audible alarm behaviour, general hazard information covering hard hats, loose clothing, load backrests and overhead guards, and the operational limits that apply when the overhead guard has to be removed for low-clearance work. It continues into maintenance-specific warnings such as pressure air limits, fluid penetration injuries, crushing and cutting prevention, and the FOPS certification rules that forbid welding or drilling into the overhead guard structure. Burn prevention covers hot coolant, hot oil and battery electrolyte. Fire and explosion prevention covers fuel handling, ether, lines, tubes and hoses, and the correct way to inspect air-inflated tyres under pressure. The Operator Restraint System chapter explains seat adjustment, seat belt inspection and fastening, and the surviving-a-tipover sequence in detail. The Safety Rules chapter uses illustrated do-and-do-not scenarios for loading, travelling, turning, ramps, dock edges and refuelling, and closes with how to survive in a tipover: fasten the seat belt, do not jump, hold on tight, brace your feet, lean away and lean forward.

General Section

The General Section carries the Declaration of Conformity, the full specification sheets for every diesel and LPG variant, noise and vibration figures, and the capacity charts. Two separate chart sets are provided, one for trucks without a sideshifter and one for trucks with a pneumatic sideshifter, each broken down by single-tyre and double-tyre configurations and by mast type and maximum fork height. This is where you confirm what a particular truck is actually rated to lift before you pick up a load. The section also shows the serial number locations for the lift truck, the D24NAP diesel engine, the 4TNE98 and 4TNE94L diesel engines, the GCT GK25 spark-ignition engine, the G424P(E) spark-ignition engine and the power shift transmission, followed by the operator warning plate, identification plate and attachment plate, and the abbreviations used on those plates for masts, attachments and special forks.

Operation Section

The Operation Section is the largest in the book. It starts at the operator station and monitoring systems, describing every gauge and indicator light on the panel: diesel water-in-fuel warning, alternator, preheat, fuel level, coolant temperature, transmission oil temperature, engine malfunction indicator, seat belt warning, service hour meter, parking indicator, floodlights, transmission neutral light, mast interlock, directional indicators, brake oil level, ECT warning, oil pressure, fuel warning and speedometer. It then covers the seat switch system and its three-second transmission disengagement, the seat and tilt steering column adjustments, the fuel selector switch on dual-fuel GCT GK25 trucks, the ECO switch, the direction control lever, inching and service brake pedals, accelerator, parking brake, lift and tilt levers, and the sideshift attachment control. Refuelling procedures for gasoline, diesel and LPG trucks are given in full, including the swing-out LP cradle, tank clamps, locating dowel, quick-disconnect couplings and the correct way to open the fuel valve slowly. Starting procedures are split by engine type, with separate routines for gasoline, cold diesel, warm mechanical diesel, LP and dual-fuel changeover, plus jump-starting from a 12-volt external source. The lift truck operation chapter explains power shift transmission behaviour, directional changes, inching technique and its overheating risk, and parking. The Finger Tip option section documents the lift, tilt, sideshift, emergency switch, directional control, horn, auto tilt and auto clamp controls as fitted to fingertip-equipped trucks. A substantial electronic controlled spark-ignition engine chapter covers the GCT GK25 engine management system, its components and control logic. The ECT chapter covers electronic controlled transmission function, fault detection and lamp flash codes, and the Auto Shift Controller ASC-100 chapter covers direction inhibit speed settings, display codes, automatic and fail-safe manual modes and ground speed control. The section closes with operating techniques for inching into loads, lifting, travelling, unloading, turning and handling drums, hot-weather operation, safety instructions for suspended and wide loads, parking, lift fork adjustment and long-term storage.

Maintenance Section

The Maintenance Section is organised around service intervals rather than systems, which is what makes it usable in a working workshop. It opens with dedicated chapters on inspection, maintenance and repair of lift truck forks, tyre inflation, torque specifications, cooling system specifications, fuel specifications, lubricant information and lubricant viscosities and refill capacities. The maintenance intervals chart is the master schedule, and every item in it is cross-referenced to a detailed illustrated procedure. When Required covers fuel tank filter cap and screen cleaning, seat and hood latch lubrication, fuses, bulbs, circuit breakers and relays, battery terminals, priming the fuel system, the water separator on diesel engines, fuel leak testing on LP and dual-fuel trucks, LP regulator tar drain, tyre and wheel inspection, and carriage roller extrusion adjustment. Every 10 Service Hours or Daily covers fluid leaks, engine oil level, drive axle oil level, coolant level, air cleaner indicator, foot pedal operation, exhaust leaks and the full walk-around inspection. First 50 to 100 Service Hours or a Week covers the initial engine oil and filter change on both the D24NAP and the 4TNE98 / 4TNE94L diesels, transmission oil, filter and strainer, drive axle oil change and parking brake test and adjustment. Subsequent intervals at 250, 500, 1000, 1500, 2000, 2500 and 8000 hours cover engine oil and filter changes across all engine types, air intake service, belts, mast hinge pins, tilt cylinders, crosshead rollers, mast and carriage and lift chain inspection and lubrication, transmission oil filter, overhead guard, drive axle oil and strainer, steering mechanism and steer suspension, inching and braking control shaft, horn and lights, fuel filters on all diesel variants, engine intake and exhaust valve clearance on the GCT GK25, vacuum lines, electrical system, PCV valve system, hydraulic return filter and breather and strainer, lift chain wear testing and adjustment, universal joints, coolant hoses, LP regulator and converter inspection, fuel lines and fittings, mixer and throttle assembly inspection, engine valve lash on diesel engines, steer wheel bearings, drive wheel bearings, cooling system cleaning and change, fork inspection, hydraulic oil change, battery system inspection, oxygen sensor replacement, TMAP sensor check, intake leak inspection, PCV valve and breather element replacement, and the timing belt on the G424P(E) engines.

Environment Protection and Index

A short Environment Protection Section covers the correct handling and disposal of coolant, oil, fuel, grease, electrolyte and other pollutants during servicing. The Index Section is a full alphabetical cross-reference so any topic can be located quickly without paging through the whole book.

What This Manual Lets You Do

A 7-Series Doosan is not a small investment, and running one without its Operation & Maintenance Manual means guessing at service intervals, oil viscosities, torque figures, capacity limits and fault codes that the truck itself is already reporting. With this manual on hand you can perform the full daily and weekly inspection routine to the standard Doosan specifies, carry out scheduled maintenance at 10, 50, 250, 500, 1000, 1500, 2000, 2500 and 8000 service hour intervals, change engine oil and filters on any of the four engine families, service the air intake system and reset the indicator, adjust the parking brake, test and adjust lift chains, inspect and lubricate the mast, carriage and crosshead rollers, set engine valve clearance on the diesel engines and the GCT GK25, replace fuel filters and water separators, prime the fuel system correctly after filter changes or run-dry events, diagnose electronic controlled transmission faults by flash code, read the engine malfunction indicator light on the D24NAP and GCT GK25 and G424P(E) management systems, adjust the ASC-100 direction inhibit speed, and confirm exactly what each truck is rated to lift using the capacity charts. It also gives you the safety content you are required to have available to operators, including the tipover survival procedure, the seat belt and operator restraint system instructions and the warning label reference.

Every specification in this manual is the value Doosan published for these trucks, not a generic figure borrowed from another model. Using the wrong oil viscosity, the wrong torque on a drive wheel nut, or the wrong parking brake adjustment setting is how expensive damage and avoidable accidents happen. The maintenance schedule in this book tells you what to do first, and the detailed procedures tell you how to do it correctly.
