General (Chapter 0)
The opening chapter covers safety in the workshop, personal protective equipment, torque limits for metric and UNC fasteners across all strength classes, sealing and locking compound references, and the disassembly/assembly conventions that apply throughout the rest of the manual. It also covers working on the machine, fire and explosion prevention, coolant and refrigerant hazards, and safe handling of springs, bearings, oil seals, gaskets and O-rings. The torque-limit tables in this chapter are the reference used to validate every other torque figure quoted in the manual.
Engine (Chapter 1)
Full teardown and rebuild coverage for the Scania DC9 and DC13 diesels in both XPI (common-rail) and PDE (unit injector) configurations. Covers engine removal and lifting, cylinder head work, valve adjustment and machining of valve seat inserts, valve guide renewal, injector sleeve replacement, turbocharger inspection and renewal, piston and connecting rod servicing, cylinder liner removal and fitting, crankshaft inspection and grinding, timing gear replacement, camshaft bearing renewal, oil pump and oil cooler servicing, coolant pump and thermostat replacement, cooling fan and radiator assembly, and the EEC3/SCR exhaust aftertreatment system. Includes the complete fuel system for both XPI and PDE, diagnostics, and full technical data for all four engine variants.
Transmission (Chapter 2)
Dedicated to the ZF-Ergopower L II transmission. Contains transmission removal and disassembly, shifting block I and II service, solenoid valve and temperature sensor replacement, LKV axle insert separation and refitting, shaft seal renewal towards the rear axle and LKV insert, clutch calibration procedures, hydraulic pressure test points, installation dimensions and alignment data. Includes the ZF torque-limit table and the special tool list required for a safe rebuild.
Driveline (Chapter 3)
The full driveline: front hub, wet multi-disc brake, drive shafts and Cardan couplings, front differential (limited-slip, 45% lock), rear TK-differential, tandem housing, rear wheel hub, and the axle and tandem bearings. Includes bearing preload calculations, contact-pattern examples for the Gleason bevel gear set, disassembly and reassembly of both differentials, axle housing removal, park brake unit service, and the complete tyre construction reference. Cross-sections, exploded views and tooling are shown for each major step.
Lubrication System (Chapter 4)
Covers the Groeneveld Twin automatic greasing system in detail — grease pump, distribution blocks, metering units, pressure switch, 5/2-way valve, minimum level switch, and the A/B alternating greasing cycle. Includes lubrication points chart, system testing, bleeding procedures, maintenance intervals and technical data.
Hydraulic System (Chapter 5)
Both the one-pump solution and the earlier two-pump solution are documented, with separate hydraulic circuits for DA30 and DA40. Contents include main pump removal and pressure adjustment, the main control manifold and its internal valve list, all seven orifices on the main valve, tilt valve exploded views, steering system (Orbitrol, flow amplifier, steering cylinders), emergency steering pump, tilting system, fan drive motor, service brake circuits, park brake circuit, and accumulator charging and precharge procedures with correction-factor table.
Electrical System (Chapter 6)
Complete electrical architecture for the DA40, covering the VCU2 vehicle control unit, LCD instrumentation, warning-light display, cab roof, cab floor and rear-wall cable sets, and the entire engine electrical system including EMS S6/S8, engine speed and camshaft sensors, fuel pressure sensor, fuel inlet metering valve, XPI injector solenoid valves, alternator 100 A overhaul, starter motor overhaul, and the SCR exhaust-emission control wiring. Transmission speed sensors, temperature sensors and solenoid valves are documented with resistance values and test procedures.
Front Frame — Front Wagon (Chapter 7)
Front axle suspension with hydraulic gas cylinders (including internal seal replacement and nitrogen precharge), Panhard bar, suspension bearings, cross-tube bushings, the articulation hinge system with bearing and hinge service, fenders, mudguards, bonnet and its lock/adjustment, the cab removal procedure, cab ventilation, cab door, door damper and steering column.
Rear Frame — Rear Wagon (Chapter 8)
Dumper body removal and installation, tilt bearing service, and the rear wagon layout. Referenced back to Chapter 3 for the driveline.
Options (Chapter 9)
Documented factory options: automatic tail gate, exhaust heating for the dumping body, engine heater (USA model), and Webasto auxiliary heater — each with removal, assembly and installation guidance.
Error Codes List (Chapter 10)
The complete SPN/FMI error code tables for engine, lubrication, display, VCU2 and transmission, cross-referenced in English, Polish, Spanish, French and German for multilingual workshop use.
What This Manual Lets You Do
With the Doosan DA40 Shop Manual on the bench you can carry out anything from a routine 500-hour service to a full engine or transmission overhaul. You get the factory torque values, cylinder head tightening sequence, valve clearance settings, injector and rocker-arm adjustment dimensions, bearing preload calculations, contact-pattern references for the bevel gear set, hydraulic pressure test points, accumulator precharge values, error-code diagnostics and the complete special-tool list for each chapter. The XPI and PDE fuel systems are each documented end-to-end with pressure-test procedures, so you can diagnose hard starting, white smoke, low rail pressure, injector leakage or SCR pressure faults without guesswork.
Why a Proper Manual Matters
Articulated dump trucks like the DA40 work under constant heavy load, and tolerances are tight — a cylinder head bolt torqued to the wrong stage, an injector sleeve fitted without the right drift, an accumulator charged with the wrong gas, or a differential assembled with the wrong backlash will all cause premature failure and costly downtime. This manual gives you the exact sequence, the exact lubricant, the exact torque and the exact measurement limit that Doosan specifies, so a rebuild lasts. It is the same document a Doosan-trained mechanic works from.
