1 — General Information

The opening section explains how the publication is structured and how to use the schematic colour codes that run throughout the manual. Machine identification is covered in detail, including the location of the data plate, the format of the Product Identification Number (PIN) and the layout of the engine identification number. A large torque reference block gives figures for Zinc plated and Dacromet fasteners, UNF Grade S fasteners, Metric Grade 8.8, 10.9 and 12.9 fasteners, rivet nut bolts and internal hexagon headed cap screws. Hydraulic connection torque is broken down for ‘O’ ring face seal adaptors, SAE connections, BSP adaptors, bonded washers and ‘Torque Stop’ hoses. The section closes with numerical lists and illustrated detail references for the special service tools used across Body & Framework, Electrics, Hydraulics and Transmission, plus the recommended sealing and retaining compounds.

2 — Care & Safety

Safety notices are graded as DANGER, WARNING and CAUTION and the section sets out general safety, operating safety and maintenance safety in turn. It covers clothing, alcohol and drugs, mobile phone use, lifting equipment, raised machine and raised equipment hazards, machine modifications, work sites, communications, parking, banks and trenches, ramps and trailers, safety barriers, sparks, hazardous atmospheres, electrical power cables, seat belts, entering and leaving the cab, fluid under pressure, hydraulic pressure, diesel fuel, oil, hot coolant, battery gases and electrolyte, and working under the machine. Safety decals are listed with a typical lubrication chart and lifting chart to help identify the correct decal for each location.

3 — Maintenance

This is the largest single section and covers routine maintenance from the daily check through to the long-interval service. Service requirements and health and safety are followed by the full service schedules, lubricants and capacities, cleaning the machine, checking for damage, daily checking, bolt and nut torque specifications, checking the FOPS structure, seat belt inspection, greasing points, the electrical system, engine, fuel system, hydraulic system, travel gearbox, tracks and running gear, bucket, windscreen and a troubleshooting chapter. The troubleshooting material is presented as cause-and-remedy tables for the engine and related area, the monitor display fault messages, the hydraulic pump, working attachments, travel, slew and the hydraulic rams.

B — Body & Framework

Static dimensions are given for the JS115 monoboom, the JS130/JS145, the JS160 and the JS180, each with dipper length variants, followed by dig depth charts and shipping weights. Attachment installation data covers the boom and slew frame, boom ram, dipper ram, dipper pivot, bucket ram, dipper link, bucket link and bucket, with standard values and service limits for pins, bushings and clearances. The section also covers air conditioning options, the HVAC unit, the air conditioning compressor, cab structure, direct glazing procedures and cab panel removal.

C — Electrics

The electrics chapter opens with fuse ratings and circuit identification, then moves through driver controls and switches, operating levers and pedals, circuit symbols and component identification. The schematic diagram and the Advanced Management System (AMS) are described, along with circuit concepts, Pulse Width Modulation, ECU1/EMS/FACIA power supply and network, engine throttle control, auto boost pressure, engine reverse rotation prevention, engine pre-heat (glow plugs), automatic warm up, automatic idle, one touch idle, engine start/stop, limp mode, pump control for each mode, lever lock, servo isolator, wiper, washer, horn, travel alarm, soft/hard cushion, slew brake and slew lock, three-speed travel, work lamps, fuel level sensor, engine temperature sensor, coolant level warning, air filter blocked warning, hydraulic temperature sensor, alternator warning, quick hitch, overload caution, beacon, grab/rotate, hammer, scrap magnet, cab interior lamp, refuelling pump, air conditioning and heated seat. Fault finding covers JCB Service Master, HPSetup, DLA port configuration, HPDatalogs, FLASH programming, the diagnostics tool and harness data for the main, facia link and cab harnesses.

E — Hydraulics

Hydraulic service tools are listed numerically and illustrated in detail, including ram piston nut removal and fitting rigs, T adaptors, male and female cone blanking plugs, pressure test adaptors, pressure test T adaptors, hand pumps, hoses, test probes and gauges covering 0–40 bar, 0–400 bar and 0–600 bar ranges.

F — Transmission

The transmission section lists the special tools required for testing, removing and replacing transmission components, including the SST0037 re-sealing tool, a stopper for assembling the hydraulic motor on the track gearbox, and a puller for removing track motor bushes. Dimensional drawings are provided for each tool.

J — Track & Running Gear

Track and running gear maintenance covers cleaning the tracks, checking and adjusting track tension, checking rollers and idler wheels for oil leaks, and checking and tightening shoe bolts. The track gearbox oil level check and oil change are also included, with the relevant torque figures.

K — Engine

Engine maintenance covers checking the oil level, changing the oil and filter, changing the outer and inner air filter elements, checking and adjusting fan belt tension, fitting a new fan belt, checking the coolant level, draining and flushing the cooling system, coolant mixtures, fuel types, filling the tank, changing the fuel filter element, cleaning the lift pump strainer, draining water and sediment from the fuel tank, draining and cleaning the water separator, and bleeding the fuel system.

What This JCB Service Manual Lets You Do

With the full JCB JS115 JS160 Service Manual in hand you can carry out scheduled servicing, diagnose hydraulic, electrical and engine faults, remove and refit attachments, set track tension, torque fasteners to the correct figures, and overhaul major assemblies using the same procedures JCB Distributor Service Engineers follow. The manual gives you the torque values, service limits, clearances, capacities and fault-finding tables that generic guides simply do not carry. Correct specifications matter on tracked excavators: an incorrectly torqued slew ring or track shoe bolt, a mis-set track tension or a hydraulic connection tightened beyond spec can lead to premature wear, leakage or structural damage. Working from the published figures removes the guesswork.
