Description

Komatsu HD785-5 Product Knowledge Training Handbook – Complete System Training for the HD785-5 and HD985-5 Dump Trucks

The Komatsu HD785-5 Product Knowledge Training Handbook is a full system-by-system training reference for the HD785-5 and HD985-5 rigid frame dump trucks, prepared by the Plant Training Center at PT. Bukit Makmur Mandiri Utama (BUMA), Cileungsi, and compiled directly from the Komatsu HD785-5 Shop Manual. Across 351 pages it takes a mechanic through every major system on the truck – the Komatsu SA12V140 engine and its electronic governor, the torque converter and TORQFLOW transmission, the air-over-hydraulic brake package, steering, hoist, suspension, machine monitor, payload meter II, PMC and ABS/ASR – explaining what each component is called, where it sits on the machine, what it does, and exactly how it works.

This is a teaching document rather than a bare specification sheet. Every system is opened up with sectioned drawings, hydraulic circuit diagrams, air circuit diagrams, electrical wiring layouts, pressure charts and set-pressure values, so the reader builds a mental model of how the truck behaves before ever touching a wrench. It was written to support a 40-hour, five-day product training programme (90% classroom discussion, 10% practice), but it stands on its own as a self-learning reference for any mechanic working on the HD785-5 or HD985-5.

Read end to end, the handbook builds from the basics outward. It opens with the maintenance vocabulary every measurement depends on – standard size, tolerance, clearance limit, interference limit, repair limit and allowable value – then moves through working safely, handling harnesses, connectors and controllers without destroying them, and handling hydraulic components without letting contamination into the circuit. Only after that groundwork does it dive into the machine itself: the SA12V140 engine and its electronically governed fuel injection pump, the torque converter with its lockup clutch, the seven-speed TORQFLOW planetary transmission and the ECMV valves that fill and regulate each clutch, the differential and final drive, the air-over-hydraulic brake package front and rear, the load-sensing demand valve that splits steering and hoist flow, the hoist valve’s four operating positions, the hydropneumatic suspension cylinders and their variable damping, and finally the electronic layer – engine controller, transmission controller, suspension controller, PMC, machine monitor panel, payload meter II and the ABS/ASR package – complete with user codes, service codes and service mode procedures for pulling stored fault data back out of memory.

Reference Data, Torque Values and Adjustment Standards

For day-to-day work in the shop, the handbook carries the numbers a mechanic actually reaches for. Standard tightening torque tables cover metric bolts and nuts by thread diameter and width across flats, flared nuts, split flange bolts, O-ring boss piping joints and O-ring boss plugs, plus taper seal and face seal hose connections. Electrical work is supported by wire code tables that decode nominal number, strand count, cross section, cable outside diameter, current rating and colour code – so a harness tag like 5WB can be read straight off the page.

Set pressures and adjustment values appear with the components they belong to: main relief valve actuating pressure, torque converter relief valve pressure, lockup valve set pressure, transmission lubrication valve cracking pressure, hoist circuit relief pressure, crossover relief pressure, brake cooling control valve pilot relief values, air governor cut-out and cut-in pressures, safety valve release pressure, and radiator pressure relief differential. The adjustment section then walks through valve clearance setting with the firing order, fuel injection timing by both the counter mark alignment method and the delivery valve method, engine and transmission speed sensor clearance, electronic monitor compensation, controller Q adjustment and rotary switch settings after controller replacement.

Diagnostics, Controllers and Service Modes

The electronic side of the HD785-5 gets the same treatment as the mechanical side. Machine monitor system coverage includes the full monitor panel layout, the normal display functions for gauges, pilot lamps and cautions, and the self-diagnostic sequence that runs when the starting switch is turned on. From there the handbook explains user code display, how to call up the stored service codes behind a user code, and how to move through machine data monitoring mode and service code / trouble data display mode to read live input and output values for every controller on the network.

Controller-specific chapters cover the engine controller with its self-diagnostic display window and connector layout, the transmission controller with its connector pin tables for ATC1 through ATC5B, the suspension controller, the power train management controller, and the ABS/ASR controller. Memory deletion procedures, emergency escape methods when the electrical system fails, and the modulating checker procedure for measuring clutch pressure, checking manual shift, manually operating lockup and measuring torque converter stall speed are all documented step by step.

Who This Handbook Is Written For

This handbook suits mechanics responsible for the HD785-5 and HD985-5 who need to move past parts swapping and understand why a system behaves the way it does. It suits trainers who need ready-made system explanations, diagrams and discussion material for product training sessions. It suits maintenance planners and supervisors who want a single reference that ties component location, function, operation, testing and adjusting together for the whole truck. And it suits anyone preparing for the follow-on preventive maintenance, machine troubleshooting and overhauling training that this course is designed to feed into.

Put the Full HD785-5 System Picture in Your Hands

With this handbook on hand you can identify a component by name and location, explain how it works, carry out the simple testing and adjusting procedures the training programme expects, and approach basic troubleshooting with a structured understanding instead of guesswork. Correct procedures and correct specifications are what keep a 91,000 kg rated load truck productive – wrong torque values, wrong set pressures or contaminated hydraulic circuits are what turn a small fault into a major failure and a long downtime.
