The 2022 KTM 250/300 EXC XC-W TPI Repair Manual is the top-of-the-line workshop reference for the entire TPI enduro range. Rather than a generic overview, it walks a technician through every procedure KTM expects to be carried out on these machines – from a simple throttle cable adjustment or chain tension check, right through to splitting the engine cases, replacing crankshaft bearings, servicing the WP XPLOR fork cartridge and rebuilding the WP XPLOR PDS shock. Each chapter opens with the correct preparatory steps, the special tools required (all listed with KTM part numbers), the torque values, the wear limits, the thread locking compounds, and the finishing work needed to return the motorcycle to service safely.
Engine, Chassis and Electrical Work in Depth
The Engine chapter is by far the largest part of this KTM 250 EXC TPI and 300 EXC TPI repair manual. It treats the 250 and 300 TPI powerplants separately wherever the bore or piston differs, and it explains how to press the crankshaft, fit the connecting rod and conrod bearing, measure crankshaft run-out at the bearing pin, check cylinder distortion and piston ring end gap, set the X-distance with base gaskets, and dial in the Z-distance on the exhaust control flap. The transmission chapter shows how to disassemble and reassemble both the main shaft and the countershaft with the correct lock rings, stop discs and needle bearings. The clutch section covers hydraulic fluid change, clutch disc thickness limits, spring retainer markings and preload selection.
On the chassis side, the 2022 KTM XC-W TPI repair manual gives the full fork teardown – separating the inner and outer tubes, pulling the cartridge, disassembling and re-shimming the tap compression and rebound assemblies, replacing the sliding bushings, and using the KTM protecting sleeve, mounting tool and preload adjuster sockets. The shock absorber procedure includes the vacuum bleeding and nitrogen filling method with the KTM filling tool, floating piston positioning, and the heim joint replacement on the link fork. Brake and wheel service is covered with the same precision: brake lining replacement, free travel measurement, fluid bleeding, wheel bearing removal and installation, and spoke torque values for the rim.
Electrical work is fully supported – the wiring diagram section alone spans 22 pages across EU/ASEAN, US and CN variants, with each page labeled by component code. You also get the ignition coil primary winding resistance, stator winding resistance, crankshaft speed sensor voltage and resistance checks, starter relay testing, fuel pump pressure test with the pressure testing tool, and the diagnostics connector pinout.
What This KTM 250/300 EXC XC-W TPI Repair Manual Delivers
Whether you are a KTM dealer technician, a serious home mechanic or an enduro racer who services their own bike, this manual gives you the numbers and the sequences you would otherwise have to guess. Torque specs for every safety-relevant fastener, wear limits for pistons and clutch discs, capacities for gear oil, coolant and fork oil, and step-by-step procedures for jobs like priming the oil pump, programming ambient air pressure or setting the idle speed – all in one searchable PDF. Because it covers the entire 2022 TPI range, the same file works for a 250 EXC TPI, a 300 XC-W TPI, a SIX DAYS edition or an Erzbergrodeo, which makes it far better value than buying a single-model booklet.
Delivery is instant. As soon as payment is confirmed, the PDF is available to download – no shipping, no waiting, no customs. Open it on a laptop in the workshop, a tablet on the bench or a phone at the track, and print only the pages you need for the job in front of you. Keep it on file and it will still be there the next time the top end needs a refresh or the shock needs a re-valve.
