Description

Complete Toyota SWE Series Repair Manual – 7706453

This Toyota SWE100 SWE120 SWE140 SWE200D Series Repair Manual covers the full SWE electric stacker and pedestrian truck family in one 620-page PDF. Published as document 7706453-040 with a publication date of 2024-04-15, it documents seven models – SWE100, SWE120, SWE120L, SWE120S, SWE140, SWE140L and SWE200D – from general operating principles through to component-level repair, wiring and hydraulic diagrams, and the complete TCS error code list.

Rather than a brief overview, the manual is written as a working document for the technician. Each system is described in terms of how it should behave when it is functioning correctly, what conditions must be met before a function will run, and what to check when it will not. That event-based approach runs through the operating principle chapter, the parameter chapter and the troubleshooting chapter, and it is what makes this manual practical on the shop floor rather than on a shelf.

Read straight through, the twenty-three chapters take a technician from the way the truck is meant to behave at the tiller arm all the way down to a stripped drive gear, a lithium-ion battery module or a single faulty Hall sensor. The operating principle chapter establishes the baseline – what working looks like, event by event – and every later chapter builds on it. The parameter chapter explains how the truck’s behaviour is configured and adjusted, and the troubleshooting chapter picks up when behaviour deviates from that baseline.

TCS Error Codes and Structured Diagnostics

The troubleshooting chapter carries the full Truck Control System (TCS) error code list, grouped by system: main system (1-2), motor control (3), steering (5), expansion unit (7), option (8) and power supply (9). Each entry gives the code, the description, the cause or causes and the corrective action. Around the code list sit the tools a technician needs to reach the diagnosis in the first place:

  • Error code history – up to 50 of the most recent error events stored with the hour meter reading at the time
  • Built-in test function for the tiller arm – display test, speed control, safety reversing, lifting/lowering control, Sensilift, keypad
  • Service information modes 6, 18, 22, 23 and 28 for reading digital inputs and outputs
  • Emergency driving mode for moving an immobile truck out of the way
  • Towing procedure for a defective truck

Parameter Sets and Calibration

Parameters are split into five groups – operator, service, factory, calibration and special – and the manual documents each group with ranges, default values, steps, units and the effect each parameter has on truck behaviour. Operator parameters cover acceleration, auto brake, maximum speed in walk-along mode and the speed limit with forks above 1.8 m. Service parameters reach further: reversing deceleration, Turtle mode speed, optimised corner control, reduced speed over lifting height, warning lamp activation, shock sensor sensitivity, battery size and type, fork and support arm speeds, and the silent pump motor setting.

Calibration procedures are documented step by step for the proportional valve, the Sensilift rocker switch and the weight indication function, each with the calibration steps, the parameters the calibration writes to, and the caution that those parameters must not be adjusted manually afterwards.

Wiring Diagrams, Hydraulic Diagrams and Component Placement

Chapter 19 carries the electrical documentation: colour code table, fuse list, a component list with designations, functions, component types and drawing references, component placement pages for the truck’s major assemblies, and detailed sheet-by-sheet diagrams – battery and main contactor, drive motor and speed sensors, motor controller connections, pump motor, mast switches, support arm sensors, SSR, service connector, display and horn buttons, keypad, DHU, onboard and external chargers, lithium-ion battery and modules, PMU, OCC sensor, weight indication, warning light, DC/DC converter and Auto Height Adjustment.

Chapter 20 does the same for the hydraulics. It opens with a symbol key, then lists components and gives detailed flow diagrams for both truck families – the SWE100, SWE120, SWE120S and SWE140 on one side and the SWE120L, SWE140L and SWE200D on the other – covering the lowering valve, non-return valve, pressure limiting valve, pump, filters, flow regulator, lift cylinder, hose rupture valve, and on the support arm trucks the fork and support arm selection valves.

Service Data, Tools and Technical Data

General tightening torque tables are given for millimetre threads M3 to M24 in strength classes 8.8, 10.9 and 12.9, separately for galvanised non-oiled screws and untreated oiled screws. The lubricants specification maps every lubrication point – bearings and bushings, hydraulic system, gears, chains, gear ring, beams and flanges, steering bearings and steering damper, battery module terminals – to a specified product and, where it matters, to the correct viscosity class for the ambient temperature the truck works in.

The technical data chapter lists lifting capacity, load centre distance, wheelbase, truck weight, axle loads, wheel sizes and numbers, track widths, mast heights, free lift, lift height, total length, fork dimensions, aisle width requirements and turning radius for each model, followed by travel, lifting and lowering speeds, gradient capability and drive motor rating. Truck dimensions and mast dimensions are shown on dedicated dimension pages.

Models Covered by This Manual

The seven models in the SWE range are covered in one document: SWE100, SWE120, SWE120L, SWE120S, SWE140, SWE140L and SWE200D. Lifting capacities run from 1000 kg to 1400 kg across the range. Support arm lift and lower functions apply to the SWE120L, SWE140L and SWE200D.

Because a single manual spans all seven models, the same chapter can be used whether the job in front of you is a fork lowering valve on an SWE120 or a drive gear replacement on an SWE200D. Where a procedure applies only to certain models, the model list is stated at the head of that procedure.

Repairs and Diagnostics This Manual Supports

  • Replacing the drive motor, its temperature sensor, rotational speed sensors, toothed wheel and bearings
  • Removing and refitting the drive gear, changing drive gear oil, replacing the wheel hub seal and studs
  • Replacing the parking brake, adjusting the parking brake air gap and performing an emergency brake release
  • Replacing the drive wheel, castor wheels, fork wheels and side guide wheels
  • Replacing the tiller arm, gas strut, safety sensor, operating panel, logic card and keypad
  • Replacing the motor control panel and checking the contactors

  • Removing and refitting the hydraulic unit, cleaning the oil tank and changing the hydraulic oil
  • Adjusting the pressure limiting valve, calibrating the proportional valve and replacing the hose rupture valve
  • Replacing the mast, rollers, fork carriage and lifting chains, and adjusting chain tension
  • Reading error codes, testing the tiller arm and reading digital inputs and outputs through the built-in service modes

About the 2024 Revision

This edition of document 7706453 is dated 2024-04-15. Compared with the 02.10.2023 release it adds the TCS error code list and a new software version to the troubleshooting chapter, a new software version and list to the parameter chapter, and insulation test information to the electrical chapter. If you are working on a truck built after the 2023 technical updates, this is the revision that matches the software and the error codes you will actually see on the display.
